Chapter 7, Problem 6P

ZERO DEFECTS PROCESS

Northern Tractor is a manufacturer of commercial and consumer garden tractors. In its 30 years of operation, Northern has followed a traditional manufacturing process that included maintaining a significant raw material inventory. In an effort to streamline the manufacturing process and reduce inventory carrying costs, Northern’s CEO wants to switch to a JIT manufacturing process. Production consultants have informed the CEO that moving to JIT will require a new philosophy; one aspect of this is moving toward zero-defect manufacturing. Under this philosophy, if a defective part from an out-of-control process is detected, no more units should be produced until the process is corrected. The consultants estimate that the production process may occasionally be shut down anywhere from 30 minutes to several hours. Discuss the advantages and disadvantages of this new approach.

Southward Company has implemented a JIT flexible manufacturing system. John Richins, controller of the company, has decided to reduce the accounting requirements given the expectation of lower inventories. For one thing, he has decided to treat direct labor cost as a part of overhead and to discontinue the detailed direct labor accounting of the past. The company has created two manufacturing cells, each capable of producing a family of products: the radiator cell and the water pump cell. The output of both cells is sold to a sister division and to customers who use the radiators and water pumps for repair activity. Product-level overhead costs outside the cells are assigned to each cell using appropriate drivers. Facility-level costs are allocated to each cell on the basis of square footage. The budgeted direct labor and overhead costs are as follows:   Radiator Cell Water Pump Cell Direct labor costs   $168,400   $108,410 Direct overhead   656,760   395,550 Product…
Soft Cushion Company is highly decentralized. Each division is empowered to make its own sales decisions. The Assembly Division can purchase stuffing, a key component, from the Production Division or from external suppliers. The Production Division has been the major supplier of stuffing in recent years. The Assembly Division has announced that two external suppliers will be used to purchase the stuffing at $26per pound for the next year. The Production Division recently increased its unit price to $54.The manager of the Production Division presented the following information — variable cost $38 and fixed cost $14 — to top management in order to attempt to force the Assembly Division to purchase the stuffing internally. The Assembly Division purchases 21,000 pounds of stuffing per month.   What would be the monthly operating advantage (disadvantage) of purchasing the goods internally, assuming the external supplier increased its price to $88 per pound and the Production Division…
